What you describe is the "correct" (i.e. safe) way of doing things, so I don't know what is happening there: New Model - change the year - then build the car stepping through the process.

Only when I change the year to before 2015, haven't tried going forwards, but so far only 2015 has worked. For some reason however, when building cars in scenarios from before 2015 they have the same error message at the same time but they still work fine. Also, thanks for responding so quickly, I usually have to wait days for a response on forums.

As most people seem to be building old cars just fine without the exception you are experiencing, you either have a faulty install or are doing something very specific that the game doesn't handle well.

Just to confirm: You go to sandbox, select New Car, change the year to say 1953 the first thing you do and THEN select a body and continue the car building process until you get to the final testing tab and then you get the error message?

Yes that is correct.

And without changing year everything works fine although you otherwise stick to the same process?
I'm asking so stupidly because that is not the case for me :s
Are you using any mods?

Deleted the uninstalled modpack and still no improvement.
